Hi Lisa!
This might be a little too late...and maybe you've already tried this...but my wife almost had a mental breakdown over this one night too!
Turns out...our printer wasn't set up for "borderless" printing! We got a new printer and everything lines up great! She also keeps the design simple...the photo on photo effect with the DVD looks awesome...but we still haven't figured out how to get that to line up!
